Not all AGVs can run in a freezer. A standard AGV will fail within weeks in a -18°C environment: battery capacity drops by half, electronics glitch from condensation, and lubricants stiffen. Specifying a freezer-rated AGV is a procurement checklist item, not an optional upgrade.
Temperature Zone Reference
| Zone | Temperature Range | Notes |
|---|---|---|
| Chilled / Cooler | 0°C to +8°C | Standard commercial AGVs usually acceptable with cold-package option |
| Frozen | -10°C to -18°C | Cold-rated specification required; most major vendors offer it |
| Deep Freeze | -25°C to -30°C | Certified freezer-rated AGV required; verify continuous rating at -25°C or lower |
Always match the vehicle rating to your zone’s minimum recorded temperature, not the design setpoint. Mechanical door failures and defrost cycles push real temperatures 2-5°C below setpoint.
AGV Types Suited to Cold Storage
Narrow Aisle Reach Truck AGV
The most common choice for frozen pallet storage. Dematic’s freezer-rated model reaches five rack levels in a typical frozen warehouse with a 2,500 lb (1,134 kg) load capacity and a double-deep reach mechanism. Operated permanently to -10°F (-23°C) and intermittently to -20°F (-29°C) on the 2018 generation; the 2023 third-generation model is rated continuously to -25°C.
Counterbalanced Forklift AGV
Used in dock staging and cross-zone material movement. JBT’s Warehouse Freezer AGV is designed for cross-zone operations from -10°F (-23°C) to +110°F (+43°C), covering both the frozen area and the receiving dock without a battery or vehicle swap.
VNA (Very Narrow Aisle) AGV
Highest-density frozen storage. Wire or rail guidance in aisle eliminates navigation sensor exposure to condensation in the aisle itself. See AGV Types and Specifications for lift height and floor spec requirements.
Unit Load AGV
Horizontal pallet transport between frozen staging and the freezer entrance, or between temperature zones on a fixed lane. Works well when the route stays within a single zone.
Forklift AGV (general note)
Counterbalanced and reach truck models are the dominant forms in cold storage. Tugger and cart AGVs are rare in freezers because most frozen operations require lifting; horizontal-only transport is a small fraction of activity.
Battery Performance in Cold
Cold is the single largest driver of early vehicle retirement in freezer fleets.
Lead-Acid
| Temperature | Remaining Capacity (approx.) |
|---|---|
| +25°C (ambient) | 100% |
| -10°C | ~56% |
| -20°C | ~45-50% |
At -20°C, attempting to charge a lead-acid pack accelerates sulfation: lead sulfate crystals harden onto the plates permanently, destroying capacity that never returns. Packs that last 3-5 years in ambient service degrade in under 2 years in a -20°C environment. (Source: cold-storage-agv-battery-research-2026-10-12, vendor confidence: medium)
Charging rule for lead-acid in freezers: remove the vehicle to a charging station in an ambient or chilled area and allow the battery to warm before charging. Do not charge at freezer temperature.
Lithium-Ion (LFP, LiFePO4)
Maintains substantially better capacity than lead-acid in cold; expect roughly 70-80% at -20°C depending on chemistry. Charging still has a low-temperature limit: lithium plating on the anode causes permanent capacity loss and internal shorts if cells are charged below 0°C without a battery heater. Charging outside the freezer, or equipping the pack with an internal heater (10-25W continuous draw), is required.
LFP packs run at roughly 95% energy efficiency vs. 70% or less for lead-acid, which compounds the operating cost difference in a cold environment.
Lithium Titanate (LTO)
Best low-temperature chemistry: retains approximately 80% of capacity at -30°C. Higher cost than LFP. Preferred for deep-freeze deployments where charge opportunity exists only inside the cold zone.
Sealed Gel (VRLA)
Used in Oxford Cold Storage’s Dematic HR-1300-94 SSRF fleet: sealed for life, high-current charge capable. Performs better than flooded lead-acid in freezers but still degrades faster than lithium chemistries at extreme temperatures.
[!gap] Independent battery performance figures for LTO and LFP in continuous -25°C AGV deployments are not well documented in public literature. The figures above come from battery vendor data and patent sources (medium confidence). Request manufacturer datasheets for specific AGV models.
Electronics and Condensation Management
Condensation is the primary electronics failure mode. Every time an AGV moves from a -20°C freezer into a +18°C dock, moisture condenses on every surface inside the vehicle. If the vehicle re-enters the freezer before drying, that moisture freezes inside connectors, sensors, and PCBs.
IP Ratings for Freezer Environments
| Rating | Protection Level | Application |
|---|---|---|
| IP54 | Dust partial; water splash | Insufficient for freezer electronics |
| IP65 | Dust tight; low-pressure water jet | Minimum for freezer-zone electronics |
| IP66 | Dust tight; high-pressure water jet | Required where hosing or heavy condensation occurs |
| IP67 | Immersion to 1m | Best practice for main compute enclosures in deep-freeze |
A label of IP65 is not permanent. Gaskets degrade under hundreds of thermal cycles. Gasket material must be rated for the temperature range, and IP integrity must be reinspected at the same interval as seal replacement.
Standard industrial electronics (electrolytic capacitors in particular) fail within weeks to months at -18°C to -40°C. Every electronics component in a freezer-rated AGV must be individually rated to the minimum zone temperature.
Navigation Sensors (LiDAR)
LiDAR lenses fog during zone transitions. SICK builds internal heaters into its navigation sensors specifically for this application; the heater prevents condensation from forming on the lens cover. Any AGV specced for cross-zone operation should use sensor heaters or a warm-up protocol in an airlock area before re-entering the freezer.
Path Guidance (Inductive / Magnetic)
Wire-guided and magnetic-tape-guided AGVs are vulnerable to frost and ice build-up on the floor guidance system. Inductive floor wires can be shielded, but frost accumulation degrades signal quality. Natural-feature laser navigation (SLAM) avoids this risk entirely.
Enclosure Design
Freeze-rated AGV electronics enclosures use one or more of:
- Nitrogen purge (removes moisture-bearing air)
- Internal heaters maintaining enclosure above dew point
- Vacuum sealing with pressure equalization valves rated for thermal cycling
Internal heaters drawn between 10-50W and create a condensation risk at the enclosure boundary during cooling. They also reduce available battery run time.
Cross-Zone Operation
Dedicating vehicles to a single temperature zone is simpler and avoids condensation management entirely. When cross-zone operation is required:
- Use vehicles rated for the full temperature range (JBT cross-zone model is designed for this).
- Install an airlock or transition bay with forced-air drying and a dwell timer (2-5 minutes) before the vehicle re-enters the freezer.
- Use sensor heaters to prevent LiDAR lens fog.
- Accept a higher maintenance frequency on seals and electrical checks.
[!gap] No published industry standard defines dwell time or transition requirements for cross-zone AGV operation. Current practice is vendor- and integrator-defined.
Vendor Landscape
| Vendor | Product | Rated Temperature | Notes |
|---|---|---|---|
| Dematic | Gen3 freezer-rated AGVs (2023) | -25°C continuous | Full range: reach, counterbalance, unit load; designed and built in Australia; currently APAC-available; AS 5144-4 / ISO 3691-4 compliant |
| Dematic | Narrow aisle reach AGV (2018 gen) | -23°C permanent, -29°C intermittent | Predecessor; 2,500 lb capacity; double-deep reach; 5-level access |
| JBT | Warehouse Freezer AGV | -23°C to +43°C | Designed for cross-zone; covers dock and freezer on same vehicle |
| Daifuku | ColdChain AGV platform (reported 2025) | Extended low-temp (rating not confirmed) | Single market report; verify with Daifuku directly |
| Swisslog | Cold-compatible AGV systems | Chilled through ultra-cold (rating not confirmed) | Modular claim; no published temperature rating located |
| SSI Schaefer | AGVs for mobile racking | Chilled confirmed; deep freeze unconfirmed | Cited for chilled storage with mobile rack integration |
For pharmaceuticals (typically +2°C to +8°C or -20°C for certain products), most frozen-rated AGVs are over-spec. A chilled-package specification is sufficient.
Maintenance Differences from Ambient
Freezer environments increase failure rates and shorten component life across the board. Plan maintenance intervals accordingly.
| Component | Ambient Interval | Freezer Interval | Change |
|---|---|---|---|
| Seal and gasket inspection | Per OEM spec | More frequent; cold hardens rubber | Replace proactively; spec cold-rated rubber |
| Seal/gasket replacement | ~4,000 hours | ~2,000 hours (forklift guide; unverified for AGV) | 2x frequency |
| Lubrication | Standard grease | Synthetic PAO/PFPE rated to -40°C | Standard grease stiffens and loses lubrication at sub-zero temps |
| Hydraulic fluid | Standard grade | Cold-rated hydraulic fluid | Standard grades thicken sharply below 0°C |
| Battery load test | Per OEM | More frequent; cold accelerates degradation | Capacity loss is faster and less visible at low temp |
| Electrical connector inspection | Annual | Quarterly or per high condensation-cycle count | Condensation freezes inside connectors; check integrity |
All maintenance must be performed in a warm area. Working on electronics, seals, or batteries inside a freezer is impractical and accelerates component damage.
Procurement Checklist
Before specifying any AGV for cold storage:
- Confirm the continuous operating temperature rating matches the coldest zone (not design setpoint, but minimum recorded temperature).
- Request the battery chemistry, rated temperature, and charging temperature limits.
- Confirm IP rating of the main enclosure and all sensors; ask for thermal cycling test data.
- Confirm lubricant and hydraulic fluid specifications for the operating temperature range.
- Confirm navigation sensor type and whether sensor heaters are standard or optional.
- Confirm whether the vehicle is zone-dedicated or cross-zone rated.
- Ask for reference deployments at the same temperature and verify battery life claims independently.
